Siemens S5 β†’ S7-1500 PLC Migration

A PLC older than half our engineers β€” migrated in a planned shutdown with zero surprises

Siemens discontinued the S5 family more than two decades ago, yet S5 racks still run production lines across Malaysia. Spare parts are auction-hunted, the engineers who knew the system have retired, and every unplanned stop is a gamble. The question is not whether to migrate β€” it is whether the migration happens on your schedule or the machine’s.

RODATECH migrates legacy S5 systems to the current Siemens S7-1500 platform on a planned shutdown window. The preparation is the project: every I/O point traced, mapped and labelled; logic translated and reviewed; the new panel built and FAT-tested in our Nilai workshop before anything on site is touched. Field wiring is retained wherever sound β€” the cutover swaps the brain, not the plant.

At startup the operators see the same machine behaviour β€” plus faster fault-finding, live diagnostics and a platform with decades of support ahead of it.

Scope of Works

  • Full I/O trace, mapping and labelling of legacy S5 system
  • Logic translation and review β€” S5 to TIA Portal (S7-1500)
  • New panel design, build and FAT at RODATECH Nilai workshop
  • Cutover and recommissioning within planned shutdown window
  • Field wiring retained and re-terminated where sound
  • Operator handover with live diagnostics and documentation

Project Outcome

Production restarted on schedule at the end of the shutdown window β€” zero unplanned downtime from the migration (system size and cutover duration: contact us for more information). Fault-finding that took hours on the S5 now takes minutes with live S7-1500 diagnostics.
